Overview

A diversified industrial operation managing multiple remote sites — including pump stations at a mine, conveyor systems at a processing plant, and water treatment facilities — had no centralised visibility. Site data was siloed in local control systems, and operational reports were manually compiled from emailed spreadsheets, leading to delayed decision-making and missed early warning signs of equipment failure.

The Challenge

Each remote site operated independently with its own local PLC and HMI systems. There was no central monitoring platform. Operations managers had no real-time visibility into asset status across sites. Faults were only discovered during operator rounds or when production was already affected. Data for weekly operational reports was manually collected via phone calls and emails, taking a full day to compile. The client needed a unified, real-time monitoring dashboard accessible from any device, with historical trending, automated reporting, and configurable alerting.

The Solution

Cretek deployed a multi-tier remote monitoring architecture. At each site, edge gateways collected data from existing PLCs (Siemens, Allen-Bradley, Delta) via OPC UA and Modbus TCP. Data was transmitted securely via MQTT over cellular VPN to an AWS cloud platform. A central Ignition SCADA instance aggregated data into a unified historian. Custom dashboards were developed in Ignition and Grafana for operations, maintenance, and management views. Automated alerting was configured for critical conditions with SMS and email escalation. Weekly performance reports were automated and distributed via email.
