Overview
A major automotive components manufacturer in Gauteng operated critical production lines on aging Allen-Bradley SLC-500 PLCs. These controllers were nearing end-of-life with obsolete processors, limited memory, and no Ethernet connectivity — making spare parts procurement increasingly difficult and IT/OT integration impossible.
The Challenge
The SLC-500 platform could no longer support the plant's growing data requirements. Production stoppages due to hardware failures took increasingly longer to resolve as spare components became scarce. The legacy system lacked Ethernet/IP capability, preventing integration with the plant's new MES (Manufacturing Execution System) and SCADA monitoring platform. The client required a complete migration to a modern control platform with zero production downtime during the transition.
The Solution
Cretek engineered a phased migration from Allen-Bradley SLC-500 to CompactLogix 5380 controllers across five production lines. Each line was migrated during planned maintenance windows using a carefully sequenced approach: new control cabinet installation alongside existing, I/O rewiring, program logic conversion from PLC-5 instruction set to Logix tag-based architecture, and parallel testing before cutover. All HMI screens were redeveloped in FactoryTalk View SE with modern visualization, alarm management, and trending.
